Following this thread with intrigue as mine has started popping on the overrun and the exhaust is blowingI do like the noise but don't want it damage anything so tonight I looked properly underneath and it looks like the pipe may have slipped as I can see a small round hole similar to the photo number 2 on Yen's post 19 so I'm going into the garage now it's cooled down and my burnt fingers have recovered and see if I can loosen the bracket and ease the pipe back up
will let you know how it goes

Elizabeth Kubler-Ross: Quotes: Adventure
It is only when we truly know and understand that we have a limited time on earth and that we have no way of knowing when our time is up that we will begin to live each day to the fullest, as if it were the only one we had.

Just replaced mine again. Got 8,000 miles from the first one I fitted. The last one I cut a vertical slit in with a Dremel as it's murder getting them to fit inside the pipe, this helped fitting a lot. I think the damage caused fitting them helps them start to degrade. The one with the slit lasted 12,000 miles, so better than the first.
It started blowing yesterday, I thought I had a cam chain tensioner going tonto, the pipes vibrated so loudly when cold, sounded horrible, but gripping the pipe with a well gloved hand stopped it rattling if not leaking.
When I removed the header just now (got it down to about 15 minutes to remove now from start to finish), I could see bits of the old gasket lying inside the pipe, tried to get them but they disappeared round the bend. I bought a selection of gaskets, a genuine Honda one and slightly smaller outside diameter after market one. The Honda one was really tight, I could see it starting to deform straight away. The after market one that was about a millimetre smaller in diameter went in really smoothly, but still very snugly.
Did the origami trick with the header (several twists, turns and changes in the fabric of space to get it back in position) slid it inside the pipe, no having to use it like a slide hammer and didn't knock the new gasket out of the cylinder head for a change. I broke the original lower clamp but had a stainless one to replace it. Whole job took and hour, all that I removed was the side panel and chain guard. Time will tell how long this one lasts.
The after market gasket was 38 x 43.5 x 25 long. I've written that here so I can look it up when the next time comes.
3 Africa Twins/280,000 miles. If it's happened to one of mine, it's gonna happen to one of yours.....eventually.
1 Varadero/34,000 miles ridden (of 57,000 miles on the bike), it's all still new to me!
When I last replaced the seal I dropped the collector box (the traditional method) and even then it was difficult enough to clean out the remnants of the old seal. I remember wondering how on earth you cleaned out remnants if you didn't drop the collector box!
don`t bother with oem ect gaskets anymore.......make my own out of ali cansexisting ones have been in now for approx 20k miles and still purring along ! boy scout me !!
Every time I replace mine I wonder why I replaced that garbage with yet another OEM seal!!! Next time... next time...
