ahhh i understand how this test works now it insulates the lead so the shortest route for the electricity is through the plug and not through the engine

another long shot maybe, did you do any adjustment to tappets(maybe they closed up due to not tightening properly )
the gap should be 0.08 mm on both

good luck mate hope you can get it sorted

I have known for an engine to get a spark, when being tested, but not when the plug is in the engine.
Also check your switch. I know that if the switch is disabled it will not spark but if it is faulty anything could happen.
YOU ONLY NEED TWO TOOLS IN LIFE - WD-40 AND DUCT TAPE. IF IT DOESN'T MOVE AND SHOULD, USE THE WD-40. IF IT SHOULDN'T MOVE AND DOES, USE THE DUCT TAPE

Normally a case of the spark is there but not strong enough to ignite...hence my very first question of the thread ...

DJ..do you have anyone local with the same bike, (or perhaps a service manual) as it might be a faulty CDI and best way of testing is replace, or you can use a mulitmeter and check the pin resistances with what's in the manual
