I have done a few top end rebuilds myself.

Is the piston retracted at the very bottom of the barrel

Have soaked the exposed joints in penetrating oil, also "gently" tap the cylinder barrel around the joints after applying some heat.

Before now i have even hammered the 0.50mm feeler gauge where the gasket is around the whole of the gasket area in order to release the gasket.

This sounds like a silly question (i have just put the head on my xr 500 rfvc) at the back of the head in the centre there is a bolt down a hole with a little bung covering the bolt head just something that might be overseen also there are two 10 mm nuts on the chain side that some people forget.
